Steel motorcycle fuel tanks offer high structural strength, established fabrication methods, and a traditional custom-bike appearance. Aluminum fuel tanks reduce weight and resist ordinary rust, but they generally require more specialized forming and welding. The right material depends on the motorcycle, tank shape, capacity, production budget, and builder’s fabrication plan.
A custom fuel tank must safely store fuel under vibration, temperature changes, mounting loads, and repeated filling cycles. Material choice is important, but weld quality, internal cleanliness, cap and vent design, mounting alignment, and leak testing are just as critical.
Steel is widely used for cruiser, touring, café racer, and other custom Motorcycle Tanks. It can be formed into deep contours and repaired by experienced metalworkers using familiar processes.
Steel tanks can also support complex styling features, including stretched profiles and recessed sections. Our motorcycle fuel tank range includes heavy-duty steel designs such as a 6.6-gallon custom stretch tank and a 3.3-gallon deep-indented EFI fuel tank.
The main concern is corrosion. Water contamination, humid storage, damaged internal protection, and long periods with unsuitable fuel conditions can promote internal rust.
Aluminum is lighter than steel and does not develop iron oxide rust. This makes it attractive for performance-oriented builds where reducing weight is important.
Its fabrication demands are different. Material grade, sheet thickness, forming method, filler material, welding cleanliness, and heat control all affect the finished structure. Poor welding can create porosity or distortion, while repeated stress around mounting points can shorten service life.
Aluminum is therefore not automatically more durable simply because it resists rust.

Tank fitment involves more than overall length and capacity. The builder should verify:
Frame and mounting-point alignment
Handlebar clearance at full steering lock
Seat and engine clearance
Fuel pump or petcock arrangement
EFI or carburetor compatibility
Filler neck and cap
Venting
Internal baffles where required
Fuel-line routing
Finished tank position
A larger capacity can alter motorcycle balance and increase the load on brackets when the tank is full.
